I don't see how (helix, profile, index, pitch etc.) deviations would have any effect on the major diameter of the spline if we are only using single points within the root of the spline. But then again maybe this would be considered unacceptable?

Imagine that the helix of the internal spline part was off just enough to use all of the rotational backlash over the face width of the part. The part would fit snugly on the Go-gage datum simulator. In this case no matter how oversize the major diameter is, rotation as shown in Andreas' presentation would not be possible.
