Confused about alignment issue

I have created 2 different alignment programs; One is my "weekly alignment" program that just re-checks locations of the 4 most-used stylus tips/directions; a 2mm ruby cylinder-radius probe, a 1mm ruby spherical tip, a 5mmx75mm CF thermoset tip, and my most-used 3mmx50mm CF tip. All the other tips are checked on the 5 common directions, and the 3mm is checked at the 45° angles on X and Y axis as well, giving 9 directions. The other is my "super alignment" program, which does the full profile check for each element named above (and takes about 1.5 hours to run).

So, what happened this week was all the tip directions on ALL stylii pass (to a tolerance of ±0.05mm), and the overall characteristic for each stylus tip GROUP passes, except for the 3mmx50, even though all the associated directions pass! So, I decided to do the "super alignment" program, and get a similar result. What is going on here??

I'm looking at the output from the super-calibration program, and my deviations are .0013mm, .0051, .0003, .0006, .0001, .0018, .0050, .0004, and .0010 for the 3mmx50mm, checking directions #1-#9 in order. I was wondering if somehow that .0051 on dir#2 was exceeding some unknown .0050max limit, but the 5mmx75mm dir#3 is at .0057, and THAT stylus group passes!

Is there some hidden group overall tolerance I'm not aware of (and don't know how to access)? FWIW, I can get into the characteristics for all the separate directions, and they are all set the same.

I am not sure if I follow this exactly.. What is an alignment, super-alignment and super-calibration program?

 

Do you mean stylus qualification program?

Yes, one is a requalification program (multiple points across the sphere), and the other is a repeat of the initial qualification (profile lines around the qualification sphere). I call these calibration programs "weekly calibration" and "super calibration".

Are we talking about an XXT head? One thing I remember from reading some older release notes is that if the CNC calibration of an XXT tip is cancelled for whatever reason, the stylus data is undefined and has to be recalibrated MANUALLY in passive mode (repeat calibration is not sufficient). I don't know if this still applies, as that passage is missing from newer release notes, but it might be worth checking.

Clarification: My issue is with alignment issues within my CALIBRATION programs. The "weekly calibration" and "super calibration" programs are in 'passive mode'.

So, better than 1 month ago, the "blue collar" 3x50 that came with the machine (and was my original 3x50) broke, so I just installed the other 3x50 and thought THAT would calibrate OK, and all the tips did.

Are you saying that maybe I need to completely delete my 3x50 calibration and start over from scratch each time a tip fails on calibration?? Man, THAT will be a pain!

No, you don't have to delete anything. But (possibly) fully recalibrate a stylus manually in passive mode ONCE in case you cancelled its CNC calibration midway.
